Well, he's in at least 4 episodes in season 5. Including the 2-parter.

Chuck (the actor Chuck - man, it's confusing that they've named his character after him! ) works full time on Atlantis as a stand-in. He's there on set every day. He plays Chuck the technician as and when the script requires.
